What this calculator leaves out

  • Take-up factor varies with flute profile, roll geometry, tension, paper characteristics, and corrugator setup; measured plant values are preferable to nominal flute averages.
  • Actual weight can vary with moisture, grammage tolerance, adhesive solids, coatings, printing, tape, and other converting materials.
  • This material estimate does not rate board strength or box performance and is not a substitute for production specifications or testing.

How to use this calculator

  1. Choose single-wall or double-wall board before entering the paper specification.
  2. Enter the complete cut blank or sheet dimensions, not the finished box dimensions.
  3. Use the supplier grammage for each liner and medium, then enter measured corrugator take-up factors where available.
  4. Enter the usable blank count and a realistic overall waste percentage.
  5. Read the material breakdown for purchasing quantities, which are rounded up to a whole blank after waste.

How corrugated board weight is calculated

Corrugated board weight is a grammage mass balance. Liners lie flat across the finished board area, while each corrugating medium follows a longer fluted path. The take-up factor accounts for that extra medium length. Dry adhesive is counted for every liner-to-flute bond line.

First, the calculator converts the blank dimensions into area:

A = (L ÷ 1000) × (W ÷ 1000)

For single-wall board, finished grammage is:

GB = GO + GI + GM1 × T1 + 2 × GA

For double-wall board, the middle liner, second medium, and two more bond lines are included:

GB = GO + GI + GC + GM1 × T1 + GM2 × T2 + 4 × GA

  • GO, GI, and GC are the outer, inner, and optional middle-liner grammages in g/m².
  • GM1 and GM2 are flat corrugating-medium grammages, and T1 and T2 are their take-up factors.
  • GA is the dry adhesive add-on per bond line in g/m².

Blank weight is A × GB ÷ 1000 in kilograms. The calculator multiplies that result by the usable order quantity for net finished weight. For production and purchasing totals, it applies waste, rounds the resulting run quantity up to a whole blank, and then calculates each component from that run quantity.

What changes the estimate most

Blank area and order quantity scale every weight directly. Within the board structure, liner grammages contribute one-for-one, while medium contribution is its flat grammage multiplied by take-up. This makes an accurate flute take-up factor important: a 125 g/m² medium at 1.43 contributes 178.75 g/m² to the finished-board mass balance. Double-wall board adds a third liner, a second fluted medium, and two more adhesive bond lines.

Use values from the paper specification and a representative corrugator setup when possible. A factor of 1.00 means the medium is treated as flat, which is usually a useful warning to recheck the entry. Different factors can be appropriate for mixed-flute double-wall combinations.

What this calculation leaves out

This is a material-consumption estimate, not a board-strength or box-performance calculation. It does not derive a cutting blank from a box style, allowance, or inside dimensions. Moisture, paper grammage tolerance, adhesive solids, coatings, inks, tape, and other converting materials can change actual scale weight. Waste is represented by one overall percentage rather than separate corrugator, printing, die-cutting, trim, and setup allowances.

Worked example

For a 1,000 mm × 800 mm single-wall blank, the area is 0.8 m². With 175 g/m² outer liner, 125 g/m² inner liner, 125 g/m² medium at a 1.43 take-up factor, and 3 g/m² dry adhesive per bond line, board grammage is 175 + 125 + (125 × 1.43) + (2 × 3) = 484.75 g/m².

One blank weighs 0.8 × 484.75 ÷ 1000 = 0.3878 kg. For 1,000 usable blanks with 5% waste, the run quantity is 1,050 blanks and the estimated run weight is 407.19 kg. That comprises 252 kg of liners, 150.15 kg of corrugating medium, and 5.04 kg of dry adhesive.

Common questions

How is corrugated board GSM calculated?

Add the liner grammages, each corrugating-medium grammage multiplied by its take-up factor, and the dry adhesive add-on for every bond line. Single-wall has two liners, one medium, and two bond lines; double-wall has three liners, two mediums, and four bond lines.

What is a corrugating-medium take-up factor?

It is the ratio of fluted-medium length consumed to finished-board length. A factor above 1 accounts for the paper travelling over the flute profile rather than straight across the board. Plant measurements are more reliable than a generic flute average because setup and paper characteristics matter.

Why does fluted paper add more weight than its flat GSM suggests?

The grammage describes a square metre of flat paper. A fluted medium needs more than one metre of paper to cover one metre of board length, so its contribution per square metre of finished board is its flat grammage multiplied by the take-up factor.

How do single-wall and double-wall calculations differ?

Single-wall includes an outer liner, inner liner, one fluted medium, and two adhesive bond lines. Double-wall additionally includes a middle liner, a second fluted medium with its own take-up factor, and two further adhesive bond lines. The optional double-wall inputs are ignored for single-wall results.

Does board moisture affect actual scale weight?

Yes. Paper and board moisture changes mass, and supplier grammage also has tolerance. This calculator uses nominal dry-material grammage and dry adhesive add-on, so compare it with actual weighings only after accounting for the plant’s conditions and specifications.
